MAHLE TopWeld steel piston for high-speed diesel applications. 2-5% CO2 reduction compared to aluminum pistons. The lower thermal expansion of steel compared to aluminum results in a significant lower friction between the piston and the cylinder liner. Under temperature load there is still a remaining running clearance between cylinder and steel piston. Using the aluminum piston there is an overlap due to the thermal expansion of the piston. The higher strength of steel permits a significant reduction of the compression height and in total a lower weight of the piston assembly compared to an aluminum piston assembly. The lower compression height allows the usage of a longer con-rod. This has a positive effect on the maximum side forces and because of this directly a positive influence on the friction losses. When using the original con-rod length, it is possible to decrease the engine height. This results in potential lower air resistance of the vehicle or in a better behavior in terms of pedestrian protection. In summary, the new TopWeld piston design achieves 2-5% CO2 reduction due to lower friction because of no thermal overlap and reduced side forces. In addition a weight reduction of the piston assembly due to the higher strength of steel provides the opportunity to reduce the friction losses and the mass not only of the piston but also of the whole engine by reducing the counterweights of the crankshaft and the bearing loads. The 1.2-liter unit, a three-cylinder gasoline engine, can appropriately power a mid-class passenger car with a power output per liter of up to 120 kilowatts (163 hp). Compared to typical gasoline engines in this vehicle class, this is a downsizing by half—with up to 30 percent less fuel consumption. The technology demonstrator uses cutting-edge technology: forged pistons, two overhead composite camshafts with double camshaft adjustment, four valves per cylinder, direct injection, air-water charge air cooling, cooled exhaust gas recirculation, and cooled lightweight valves. A further technical highlight is the completely integrated intake module, in which the air filter, charge air cooling, noise suppression, three individual throttle flaps, and introduction of exhaust gas recirculation are accommodated. To consistently minimize fuel consumption, frictional loss was also drastically reduced: with the use of innovative coatings on piston pins, piston rings, and cylinder running surfaces. MAHLE’s EVOTEC® 2 is a lightweight aluminum piston with a very high structural strength especially designed for modern gasoline engines. The new MAHLE piston also enables the development of modular systems that can include ring carriers (RC) and salt-core cooling channels (SC) based on specific customer requirements. MAHLE’s basic EVOTEC® design features a narrow skirt on the thrust side of the piston and an elastic broad skirt on the anti-thrust side. MAHLE engineers further optimized the design to increase structural strength and reduce weight by approximately five percent. An EVOTEC® RC piston with a ring carrier and an EVOTEC® SC with a cooling gallery significantly expand the ability of the EVOTEC® 2 for raising power densities and increasing robustness, as well as providing further reductions in CO2 emissions. In diesem Video lernst du aus welchen Komponenten ein MAHLE Starter aufgebaut ist und wie der Anlasser funktioniert. Anlasser/Starter werden zum Starten von Verbrennungskraftmaschinen wie Verbrennungsmotoren genutzt. Ein Anlasser ist eine Vorrichtung, die dazu dient, einen Verbrennungsmotor zu drehen (kurbeln), um den Betrieb des Motors aus eigener Kraft zu starten. Starter können elektrisch, pneumatisch oder hydraulisch sein. Da Verbrennungsmotoren bei Stillstand kein Drehmoment liefern können, müssen sie durch Auslösung eines Ansaugtaktes und Verdichtungstakes angeworfen werden. Verbrennungsmotoren sind Rückmeldesysteme, die, wenn sie einmal gestartet sind, auf die Trägheit eines jeden Zyklus angewiesen sind, um den nächsten Zyklus einzuleiten. Bei einem Viertaktmotor gibt der dritte Hub Energie aus dem Kraftstoff frei und treibt sowohl den vierten (Auspuff-) Hub als auch die ersten beiden (Ansaug-, Verdichtungs-) Takte des nächsten Zyklus an, sowie die externe Last des Motors. Um den ersten Zyklus zu Beginn einer bestimmten Sitzung zu starten, müssen die ersten beiden Takte auf eine andere Art und Weise als vom Motor selbst angetrieben werden. Der Anlasser wird zu diesem Zweck verwendet und ist nicht erforderlich, sobald der Motor anläuft und der Rückfuhrkreis sich selbst trägt. Das Video zeigt die Herstellung der MAHLE Torqueboost CamInCam® und wurde im Auftrag des Stahl-Informations-Zentrums für die diesjährige Verleihung des Stahl-Innovationspreis verliehen. Die Auslegung von Ventiltriebsystemen in Otto- und Dieselmotoren zielt idealerweise auf die Realisierung flexibler Steuerzeiten, die sich mit konventionellen Lösungen nur begrenzt erreichen lassen. Neuartige Ventilsteuerungen ohne Nockenwellen setzen diesen Anspruch bereits um, sind aber vergleichsweise aufwendig. Mit dem Konzept Torqueboost CamInCam® (CIC) hat die Firma Mahle eine bauraumneutrale und kostengünstige Lösung zur Anpassung der Steuerzeiten entwickelt. Bei Mehrventilmotoren lassen sich damit zugleich variable Steuerzeiten und Öffnungsdauern für Einlass- und Auslassventile realisieren. Der Einsatz von CamInCam® -Nockenwellen erlaubt die Umsetzung des variablen Ventiltriebs bei nur geringen Änderungen am beste-henden Zylinderkopfdesign. Das System besteht aus zwei konzen-trisch ineinander geschobenen Wellen, die das getrennte Verstellen der auf ihnen fixierten Nocken ermöglichen. Dabei ist für jeden Zy-linder ein Nocken mit der Außenwelle fest verbunden und der zweite Nocken mit der Innenwelle verstiftet. Die Verstellung der beiden Wellen zueinander erfolgt mit einem herkömmlichen Nockenwellen-versteller. Diese Lösung benötigt damit nicht mehr Bauraum als eine konventionelle Ventilsteuerung. Bei der Torqueboost CamInCam® werden verschiedene Stahlsorten in Abhängigkeit von den gegebenen Belastungen und Funktionen eingesetzt. Die Nocken, die einer besonders hohen Flächenpressung durch den Nockenfolger unterliegen, bestehen aus einem induktiv gehärteten Wälzlagerstahl. Für die Innenwelle kommt ein hochzäher Vergütungsstahl zur Anwendung und für die Außenwelle kostenoptimiert ein unlegierter Stahl für Drehteilrohre. Der Einsatz unterschiedlicher Stähle macht die CamInCam® zu einer robusten, funktionalen und kostengünstigen Konstruktion. Die mit dieser Nockenwelle realisierten variablen Steuerzeiten er-möglichen beispielsweise in einem modernen aufgeladenen Vier-Zylinder-Ottomotor mit Direkteinspritzung bei niedrigen Drehzahlen die Erhöhung des Drehmoments um bis zu 50 Prozent. Das wäre sonst nur mit einem zusätzlich installierten Kompressor zu erreichen. Als weitere Effekte der variablen Nockenwelle ergeben sich eine Ladedruckerhöhung und ein verbessertes Ansprechverhalten des Abgasturboladers. Das Auftreten des „Turbolochs" wird vermieden. Und schließlich erfolgt eine bessere Nachverbrennung des Kraftstoffs im Abgastrakt, was die Emissionswerte senkt. Bei Volllast mit hohen Drehzahlen kann durch die variablen Steuerzeiten eine lange Auslassventilöffnungszeit eingestellt werden. Das reduziert Kraftstoffverbrauch und CO2-Emissionen. Das CO2-Einsparpotenzial beträgt beim Ottomotor (inklusive Downspeeding-Effekt) bis zu sechs Prozent, beim Dieselmotor wurden rund drei Prozent ermittelt. Die CamInCam® -Technologie ermöglicht eine kontinuierliche und stufenlose Variation der Ventilöffnungsdauer, die den jeweiligen Last- und Drehzahlanforderungen entsprechend angepasst werden kann. The MAHLE CamInCam® system (CIC) of two concentric camshafts, one inside the other, allows the cam lobes to be adjusted relative to each other. One cam lobe per cylinder is fixed to the outer shaft, and the second cam lobe is pinned to the inner shaft. The two shafts can be adjusted relative to each other with a conventional cam phaser. The overall expansion of functionality can be achieved with a CIC without increase in package constraint. The CIC simply replaces the standard camshaft. With MAHLE's CamInCam® technology (CIC), valve train variability can be expanded with only minor changes to the existing cylinder head design. The advantage of CIC technology is in its continuous and infinitely variable valve opening times, which can be ideally adjusted to the current load and engine speed. The 1.2-liter unit, a three-cylinder gasoline engine, can appropriately power a mid-class passenger car with a power output per liter of up to 120 kilowatts (163 hp). Compared to typical gasoline engines in this vehicle class, this is a downsizing by half—with up to 30 percent less fuel consumption. The technology demonstrator uses cutting-edge technology: forged pistons, two overhead composite camshafts with double camshaft adjustment, four valves per cylinder, direct injection, air-water charge air cooling, cooled exhaust gas recirculation, and cooled lightweight valves. A further technical highlight is the completely integrated intake module, in which the air filter, charge air cooling, noise suppression, three individual throttle flaps, and introduction of exhaust gas recirculation are accommodated. To consistently minimize fuel consumption, frictional loss was also drastically reduced: with the use of innovative coatings on piston pins, piston rings, and cylinder running surfaces. Thus, compared with other pump types such as the external-gear pump and the vane pump, it operates with a considerably greater efficiency. This is made possible by the internal structure of the pump: Rather than using sliding gaskets to seal off individual pump cells, this pump uses pendulums supported in the outer rotor of the pump, which enables a rolling motion without sliding in grooves on the internal rotor. The reduction of the fuel consumption of HD trucks is and will remain a major development driver for heavy duty trucks. About 30% of the energy out of the fuel gets lost with the exhaust. This energy can be used in a so called Clausius Rankine process. In this steam process, a working fluid (e.g. Ethanol) gets evaporated under high pressure in an evaporator. The expansion takes place in an expansion machine. After the condensation of the working fluid in a coolant cooled condenser, the pump increases the pressure and provides the required mass flow, depending on the heat source that is available. This steam process is well known from stationary applications and was transferred to mobile on-road applications. The energy out of the WHR system can be whether coupled mechanically to the crankshaft or electrically stored in a battery. MAHLE is offering product solutions for both kinds of energy coupling. By using the exhaust energy, the fuel consumption of Heavy Duty Commercial Vehicles can be reduced by 3 – 5% for longhaul applications. Welding of steel pistons with a solid-state laser enables to join 2 pieces (upper and lower part) to 1 piece in order to form a high-strength piston. It allows a skirt connected to the ring land for highest mechanical load capacity as well as an optimal cooling efficiency due to maximum design freedom for the cooling gallery, i.e. it allows the designer to use 3D-shaped cooling galleries which would not be possible with conventional friction welded designs. This design freedom is achieved by the fact that the weld seam can be positioned where it is optimal for the product without restrictions coming from the process (as is the case for friction welding). In addition there are no weld seams protruding in the cooling gallery and therefore there is no hindering of the oil to flow inside the cooling gallery. To achieve acceptable range and dynamic performance, pure electric vehicles require batteries which are expensive, heavy and bulky. One feasible solution to overcome the limitations in current battery technology is the integration of an on-board 'fuel converter'. Its function is to convert liquid fuel, such as gasoline, into electrical energy whilst driving, thus enabling the traction battery storage capacity to be reduced, whilst still maintaining an acceptable vehicle range. Based on this primary function, the on-board fuel converter has become known as a range extender. In simple terms, the range extender is an auxiliary power unit consisting of a small internal combustion engine coupled with an electric generator which is used to re-charge the battery pack. The need of decreasing CO2-emissions of vehicles supports the evolution of hybrid vehicles as well as electrical vehicles. Especially within the micro-hybridization the quantity of electrical components might increase with an additional voltage level. This reduced loss in combination with the usage of electrical energy from recuperation supports the reduction of the overall CO2-emissions of the vehicle. The new MAHLE modular filter element concept for the water separation within the diesel fuel filter considers different requirements coming from the fuel injection system. Main parameters for the water separation are the flow rate and the sizes of the water droplets which need to be separated. Flow rates vary between 150 - 600 l/h for standard common rail systems and 1.500 l/h for pressure amplified systems. The higher the flow rate, the more difficult the water separation because the water separation mechanism in the fuel filter always depends on the flow velocities and therefore on the flow rates. The water droplet size depends on the location of the fuel filter/water separator. In principle the water separation could be located at the suction sided pre-filter in front of the fuel pump or at the pressure sided main filter behind the fuelpump. Water droplet sizes for suction sided applications are in the range of 50 - 300 µm, for pressure sided applications at around 10 µm or even lower. Depending on the flow rates and water droplet sizes different water separation concepts can be applied to the new modular fuel filter element concept. This concept starts with a simple 1-stage water separation for suction sided filters. In this separation the big water droplets from the tank are separated at the hydrophobic filter media itself. A reduced water separation efficiency due to the contamination of the filter media and changed water separation performance could be a problem. The next expansion stage is a 2-stage concept with a hydrophillic filter media. In this separation the water droplet are coalesced to bigger drops and then separated at a final water separator (hydrophobic mesh). At high flow rates the use of a certain 2-stage coalescing media can be applied. Finally the separation of the coalesced water droplets can be optimized with a certain spin element. All of these different water separation concepts can be applied with the new MAHLE modular water separation as a construction kit strategy to guarantee an optimal water separation efficiency. MAHLE presents a world first with its R744 air conditioning system, which went into series production with a premium manufacturer in 2016. R744, an entirely natural and environmentally friendly refrigerant, places particular demands on the technology because of its specific characteristics. The thermodynamic properties of R744 differ fundamentally, however, from the chemical alternatives used until now. The first difference is in the pressure levels in the air conditioning system. To work efficiently, pressures from 60 to 130 bar are needed on the high-pressure side of the refrigerant circuit, i.e., downstream of the compressor. This corresponds to six times the pressure of the refrigerant used previously. On the low-pressure side, the occurring pressures are as much as 10 times higher, at 35 to 50 bar. The second major difference is that the refrigerant pressure exceeds the critical point at external temperatures above approximately 25 degrees Celsius. Beyond this point, a gas can no longer liquefy as a result of cooling. This means that under these conditions, R744 will cool continuously via the air thanks to the gas cooler installed in the front end. The high pressures in the system, in particular, have led to the necessary modifications and ultimately the complete redevelopment of the refrigerant circuit for R744. MAHLE Powertrain has developed a production feasible solution for a range extended electric vehicle (REEV) powertrain. Having successfully developed its owncompact Range Extender engine in-house, a fully functional demonstrator vehicle has now been built to provide convincing proof of this approach. Initial testing on the MAHLE chassis dynamometer has verified that the targets set for the vehicle can be readily achieved: · NEDC CO2 emissions of less than 45 g/km · An electric driving range of over 60 km · Combined driving range of up to 500 km Concerns over possible NVH issues have also been dispelled during the initial demonstration drives. Once the vehicle is travelling above 40 km/h, the range extender engine starting is imperceptible to the vehicle's occupants. Even at slower speeds the engine noise has been described by independent experts and journalists as barely discernible. In this animation we show you why you should change the interior filter/cabin air filter regularly. MAHLE is a leading provider for air conditioning and filter systems. The task of the cabin air filter is to remove pollutants such as soot and dust from the ambient air even under extreme weather conditions and influences and to supply the interior with cleaned air. Whether it's dirt particles, dust, soot and pollen, nitrogen, ozone, hydrocarbons or sulphur dioxide - the concentration of pollutants on roads has increased significantly in recent years. The load inside the car can be significantly higher than in the direct ambient air. The reason for this is that the blower of the fresh air supply or air conditioning system sucks in the polluted air and distributes it throughout the interior. To avoid this, modern vehicles are equipped with cabin air filters. The efficiency of an cabin air filter decreases over time as it becomes clogged with increasing dust load. A so-called "filter cake" then forms between the individual folds. This obstructs the air flow. It is important to change the cabin air filter regularly - either every 15,000 kilometres or at least once a year - in order to constantly ensure clean air in the interior. MAHLE Powertrain is the Engineering Services division of MAHLE GmbH. We offer the whole spectrum of engine design and development capabilities. Starting from initial concepts, through benchmarking and simulation, detailed 1D and 3D analysis and prototyping to engine build, testing, calibration, performance development, package studies and installation into demonstrator vehicles. The key steps in this process are illustrated in this video based on our own in-house design for a state-of-the-art, 4 cylinder downsizing engine. For more information visit: The 1.2-liter unit, a three-cylinder gasoline engine, can appropriately power a mid-class passenger car with a power output per liter of up to 120 kilowatts (163 hp). Compared to typical gasoline engines in this vehicle class, this is a downsizing by half—with up to 30 percent less fuel consumption. The technology demonstrator uses cutting-edge technology: forged pistons, two overhead composite camshafts with double camshaft adjustment, four valves per cylinder, direct injection, air-water charge air cooling, cooled exhaust gas recirculation, and cooled lightweight valves. A further technical highlight is the completely integrated intake module, in which the air filter, charge air cooling, noise suppression, three individual throttle flaps, and introduction of exhaust gas recirculation are accommodated. To consistently minimize fuel consumption, frictional loss was also drastically reduced: with the use of innovative coatings on piston pins, piston rings, and cylinder running surfaces.
